sorry for no updates on my build thread but have just been too busy building the car.
Pretty much completed now and getting log booked on Monday and entry is in for the Granite City rally on the 26th April.
Getting the cage installed was quite a job with doors off and dash and steering column all removed , even then it took ages working out how to get it into the car.
The rest has been fairly straight forward safety gear and plumbing , I've left a lot of the wiring in place, just tucked out of the way as I just don't know what I can cut out without affecting the ecu and I want to keep the locking system in place.
Brakes I have left the abs block in place but the lines are connected direct to the master cylinder with a single line to the rear via hydraulic handbrake and pressure adjusting valve. The ecu has to think that the abs and dsc is still there otherwise it goes into safe mode. So I,ve just pulled the 40 amp fuse and blanked off the array of warning lights and everything else works fine.

What brand of wheel did you have made in 15x6-20mm? The tire doesn't rub the fender with this offset?

So you used Bilstein 35-115908 / 35-115915 B6 struts with a escort grp 4 gravel insert? What part number? Is this with top mount of 3/4"? You have not bent this smaller 36mm insert?

Brakes
120d brakes fit. Did you have to modify the steering tie rod end?

Differential
The M diff working ok for you?

Hi Evan,
wheels are Team Dynamics Pro Rally 15" x 6"" with an Offset of 18 £75 + Vat direct from Team Dynamics which I thought was pretty good value. Tyres fitted to the car at the moment are Pirelli KM6 195/70 x 15 which don,t give me any clearance issues. I plan to use 205/65 on the back if it is dry.
Suspension is the B6 uprights with Escort Gp4 tarmac 300/70 long inserts which are available from any escort specialist. These are 40mm inserts and I then used escort alloy top mount modified slightly to suit.
Brakes, ive ended up with standard 130 rears and 116/118 front calipers and 284mm discs. Seems to work fine with plenty of rear braking which is what I want for gravel.
Track rod end clearance is an issue and so far I seem to have come to the same conclusion as you .ie. remove the conical washer/locator. This gives me about 4 mm of clearance which is not quite enough in the event of a bent rim so I am currently trying to work out a solution using 16mm rod ends which should give me about 10mm clearance. Will let you know when it is completed.
I havn't tried the M diff on an event however on the few bits of gravel testing I've done so far it seems to put the power down pretty well.

Do you have better pictures of the wheel setup on the car? I don't see how an 18mm offset front wheel works. According to my calculations, it should hit the front fender.

I had 195/70 x 15 Pirelli KM6 on my last rallycar a Honda Integra Type R (195 wheel hp). Best tire, I've ever raced on. However, that car was only 2600lbs. This 1 series looks to be in the 2950-3100lb range, with 280-360hp at the wheels. I'm afraid that may not be enough tire for this car?

If anyone has the Bilstein part number for that insert, that would help, as we don't have very many escort specialist here in the states.

What is the total stroke B16 strut with escort insert?

I also thought of doing a 5/8" rod end for the steering, but was concerned with durability.

What do you think your car will weigh?

Great idea with the front struts.

I'm a bit confused though because the Gp.4 inserts are 40mm diameter and I thought the B6 inserts were 36mm diameter.

Right. That's more like it.
My tarmac setup is the stock bmw type 264 wheels:
Front: 18x7.5-49mm with 245/35-18 Hankook Z214 absolutely no room to the strut and kisses stock fender
Rear: 18x8.5-52mm with 275/35-18 kisses fender with stock camber. barely any room to the suspension.
These are the max fit parameters for a stock bodied car.

The B6 and the escort insert are 36mm bore, 40mm outer diameter chromed body.

OK, well my 1 series has 1M front wings and theres loads of clearance, the rear has a standard wheelarch but tightly rolled up and there is just enough clearance for the 8" et31's.

In the UK we cant go any wider than 8" in rallying these days so thats the limit.

From what I have read in the OE parts, ET31 would be near enough same as the 1M 8" front wheel but obviosly the 1M has much wider rears hence the bigger arch. I have M3 front and rear hubs/subframe etc so same as a 1M setup.

Will try and do a picture for you after the weekend. The wheels are actually ET 23 not 18 and the suspension is raised by about 2 inches plus the strut top mount is adjusted inwards to maintain the camber angle and they really don't foul the arches or anything else.
I hope the car weighs about 1300Kg although havn't had time to weigh it yet and it certainly won't be 280-360bhp at the wheels. Its a standard 265 bhp at the flywheel 130i. 195/70 all round in the wet and 205/65 on the rear if it is dry will work just fine.

Escort gp 4 300/70 long is I think 4810XDE G778TI 9094864.

I havn't measured the stroke but it is a lot more than the standard strut.
